I made a pattern to fit the prop shape using photo paper.  I intentionally made it a tight fit so that I could trim for clearance later and

get a perfectly shaped hole.

This will be a rough cut shape to start.

I'll fill this small area later using a scrap piece I removed.

As you can see there is no clearance here.  When completed I will have about 1/8" spacing all the way around the prop.
